¿Qué es la inspección AQL en la fabricación de prendas de vestir? Una guía para el comprador

If you have ever received a shipment where a handful of pieces were clearly wrong and wondered how they got through, the answer usually involves AQL. AQL inspection is the statistical method almost the entire garment industry uses to decide whether a production batch is acceptable — and understanding it is the difference between negotiating quality effectively and just hoping.

This guide explains what AQL means, how the sampling actually works, and what to specify when you place an order.

What AQL Means

AQL stands for Acceptable Quality Limit. It is defined in the ISO 2859-1 standard, and it answers a specific question: given that inspecting every single garment is impractical, how many pieces should we check, and how many defects can we find before we reject the whole batch?

The critical thing to understand is that AQL does not promise zero defects. It is a risk management tool. An AQL of 2.5 does not mean 2.5% of your garments will be defective — it means the inspection is calibrated so that batches at or better than that defect rate will usually pass, and batches significantly worse will usually fail.

The Three Defect Classes

Critical

Defects that make the garment unsafe or unsaleable — a needle fragment left in a seam, for example. The accepted number is almost always zero. No exceptions, no negotiation.

Major

Defects a customer would notice and return the garment for: a broken seam, a significant colour mismatch between panels, measurements outside tolerance, a missing label.

Minor

Defects that deviate from the specification but would not usually cause a return: a slightly loose thread end, a marginal print placement variance.

Standard practice for apparel is 0 / 2.5 / 4.0 — zero critical, 2.5 AQL on major, 4.0 on minor. Premium brands often tighten major to 1.5 or 1.0. Tightening costs money, because it means more rework, so tighten where it matters to your customer rather than across the board.

How the Sampling Works

The process is more structured than most buyers realise.

  1. Determine lot size. The total number of finished garments in the batch.
  2. Find the sample size code letter. ISO 2859-1 maps lot size and inspection level to a letter. General Inspection Level II is the apparel default.
  3. Read the sample size. The letter gives the number of pieces to pull. A 3,200-piece order at Level II gives code letter L, which is a 200-piece sample.
  4. Read the accept and reject numbers. At AQL 2.5 with a 200-piece sample, the accept number is 10 and the reject number is 11. Ten major defects and the batch passes. Eleven and it fails.

Two details matter here. The sample must be drawn randomly across the whole lot, not from the top of the nearest carton — a non-random sample tells you nothing useful. And the sample size grows much more slowly than the lot size, which is precisely why AQL is workable: doubling your order does not double your inspection cost.

Where AQL Sits in a Real QC Framework

AQL is a final gate, not a quality system. If it is the only check in your production, you will discover problems when the goods are finished and expensive to fix. A batch that fails AQL at the end has already consumed all its material and labour.

At Giborn Apparel the AQL audit is the sixth of seven inspection gates, and it exists to confirm what the earlier gates should already have secured:

  • Raw material — yarn count, twist and colour lot verification before knitting.
  • Fabric — four-point defect scan, GSM, width and shrinkage testing.
  • In-line — first-piece approval before the line runs, then stitch density and seam strength checks at each station.
  • Semi-finished — panel matching, symmetry and measurement checks before assembly.
  • Final garment — full measurement audit against the approved sample, plus needle detection.
  • AQL audit — statistical sampling per the agreed level.
  • Shipment QC — carton count, assortment, shipping marks and loading supervision.

The point of the earlier gates is that by the time a batch reaches AQL, passing should be the expected outcome rather than a relief. Our manufacturing page sets out each gate’s pass criteria in full.

What to Specify When You Order

Put these in writing before production starts, not after:

  • The AQL levels for critical, major and minor — for example 0 / 2.5 / 4.0.
  • The inspection level — General Level II unless you have a reason otherwise.
  • Your measurement tolerances — without these, “measurement outside tolerance” is undefined and unenforceable.
  • Who inspects — the factory’s QC team, your own inspector, or a third-party agency.
  • What happens on failure — 100% sorting and rework, discount, or rejection.

That last point is the one most often left vague, and it is the one that matters when something goes wrong.

Reading an Inspection Report

A useful report gives you the lot size, sample size, inspection level, AQL levels applied, a defect breakdown by class and type, measurement results against tolerance, and photographs of representative defects. If a report only gives you “PASS”, it is not telling you anything. Ask for the defect breakdown even on a pass — the pattern of minor defects is an early warning about the next order.
